Silver Catalyst vs Metal Oxide — Which Process Suits Your Plant?

This is the single most consequential decision in a formaldehyde project, and it is driven by your methanol price, target concentration, plant size and how long you intend to run the asset. Both routes convert methanol to formaldehyde; they differ in operating regime, capital cost and methanol economics. Reta engineers both.

Parameter Silver Catalyst Process Metal Oxide Process (Formox-type)
Operating regimeMethanol-rich, above the upper explosive limitMethanol-lean, below the lower explosive limit
Reaction temperatureApprox. 600 – 720 °CApprox. 250 – 400 °C
CatalystSilver crystals or silver gauzeIron-molybdenum oxide
Capital costLower — simpler equipment, smaller reactorHigher — larger reactor volume, more heat-transfer surface
Methanol consumptionHigher per tonne of productLower per tonne of product
Product concentrationReadily reaches 50 – 55%Typically 37 – 55% depending on absorber design
Residual methanol in productHigherVery low
Catalyst lifeShorter, but silver is recoverableLonger operating campaigns
Typical best fitSmall to mid capacity, lower upfront investment, concentrated formalin, captive resin useLarge continuous capacity, methanol-cost-sensitive operation, low-methanol product specification

How to read this in practice: if methanol is your dominant lifetime operating cost and you will run the plant continuously at high capacity, the metal oxide route usually repays its higher capital cost. If you are producing for captive resin use, want concentrated formalin, or are commissioning your first formaldehyde line, the silver catalyst route generally reaches production faster and at lower investment. Send us your methanol landed cost, target capacity and downstream resin process and we will model both for your specific case.

What a Complete Plant Includes

A single point of responsibility from process design through performance guarantee — so you are not coordinating six vendors across an unfamiliar supply chain.

Process & Basic Engineering

Mass and energy balance, P&IDs, equipment sizing, plant layout and utility schedules built around your feedstock and product specification.

Methanol Vaporiser & Preheat

Vaporisation, superheating and air-methanol mixing systems designed for stable feed to the catalyst bed.

Catalyst Reactor

Silver catalyst or iron-molybdenum tubular reactor with the associated catalyst loading and support arrangement.

Absorption Column

Packed or tray absorber engineered to hit your target formalin concentration with controlled residual methanol.

Heat Recovery & Condensers

Waste heat boiler and condensing train recovering process heat as usable steam to cut plant operating cost.

Off-Gas & Emission Control

Off-gas handling and emission abatement engineered to meet pollution control board requirements and international norms.

Formalin Storage Tanks

SS 304 / SS 316 storage tanks with temperature control, fabricated in-house alongside the plant.

Instrumentation & Controls

Field instrumentation, MCC, PLC/DCS control panel and interlocks for safe automated operation.

Erection & Commissioning

Site erection supervision, cold and hot commissioning, performance testing and operator training — in India or at your overseas site.

Why Buyers Choose an Indian-Built Plant From Reta

Most formaldehyde buyers weigh a locally engineered plant against a lower-quoted imported package. The quoted price is rarely where the difference shows up — it shows up at commissioning, at the first breakdown, and at the first spare part.

You Deal With the Engineers

You speak directly to the people designing and fabricating your plant — not a trading intermediary relaying specifications to an unnamed workshop. Technical questions get answered by the person who sized the equipment.

No Language or Documentation Barrier

Drawings, P&IDs, operating manuals, test certificates and correspondence in clear English throughout — with engineers reachable in your working hours across India, the Gulf and Africa.

Commissioning Engineers On Site

Our engineers travel to your plant for erection supervision, start-up and operator training, and return for support. Visa access and flight times from India to the Gulf, Africa and South Asia make callbacks practical rather than theoretical.

Spares Without the Wait

Because the plant is fabricated in our own works, replacement parts are made from the original drawings — not sourced from a container queue against a part number nobody can trace.

Inspect Before You Ship

Come and witness fabrication, hydro testing and radiography at our Bhiwadi works, or nominate a third-party inspection agency. What you approve is what gets loaded.

Engineered, Not Catalogue-Matched

Plants are designed around your methanol quality, utilities and downstream resin process — rather than fitting your process to the nearest standard package on a price list.

ISO 9001:2015 Certified

Fabrication to ASME Section VIII Division 1 and IS 2825 design codes, with material test reports, weld inspection records and complete test documentation supplied against every vessel.

Since 1987

Nearly four decades fabricating reactors, columns, heat exchangers and storage tanks for the chemical, paint and pharmaceutical industries — the exact equipment set a formaldehyde plant is built from.

Questions

Formaldehyde Plant FAQs

What is the difference between a silver catalyst and a metal oxide formaldehyde plant?

The silver catalyst process runs methanol-rich at roughly 600–720 °C and is favoured for lower capital cost, simpler equipment and concentrations up to 55%. The metal oxide route runs methanol-lean at roughly 250–400 °C, achieves lower methanol consumption per tonne and produces formalin with very low residual methanol, at higher upfront cost. Silver catalyst generally suits smaller and mid-scale or captive production; metal oxide suits large continuous plants where lifetime methanol cost dominates. See the full comparison table above.

What capacity formaldehyde plants do you build?

From pilot and skid-mounted units through to 300 TPD industrial plants, covering the 30, 50, 80, 100 and 150 TPD capacity points most commonly specified by resin and chemical producers. Capacities outside this range are engineered to requirement.

What is included in a turnkey formaldehyde plant?

Process and basic engineering, methanol vaporiser and preheat system, catalyst reactor, absorption column, heat recovery and steam generation, condensers, off-gas handling and emission control, formalin storage tanks, interconnecting piping, structural steel, instrumentation, electricals and control panel, site erection, commissioning, performance testing and operator training. Complete test certificates, material test reports and inspection documentation are supplied.

What concentration of formalin will the plant produce?

37% is the standard commercial grade and the most widely used in UF and PF resin manufacture. Plants can be configured up to 55% where your downstream resin process or freight economics favour a more concentrated product.

Do you export and commission plants overseas?

Yes. We export to the UAE, Saudi Arabia, Egypt, Bangladesh and South Africa, and deploy commissioning engineers to site for erection supervision, start-up and operator training. Equipment ships sea-worthy packed with full English-language documentation and inspection records.

Can you also supply the downstream UF resin plant?

Yes. We supply UF, MF and PF resin plants alongside formaldehyde units, so the complete formalin-to-resin line — reactors, condensers, storage tanks and controls — comes from one supplier on one schedule.

How long does a formaldehyde plant take to deliver?

Delivery depends on capacity, process route and the scope you place with us. Share your capacity, target concentration and site location and we will issue an indicative schedule alongside the technical proposal.
